Flexo printing defects: a fast plate-versus-press diagnostic
Flexo printing defects can begin in the plate, ink, anilox, mounting, substrate, or press settings. Use this short diagnostic to separate likely plate causes from press-side causes before authorizing a remake.
A flexo printing defect rarely identifies its own cause. Dirty highlights can begin with an unstable plate dot, ink drying too fast, the wrong anilox, or excess impression. Pinholes can point to the substrate, ink film, anilox condition, plate surface, or mounting package.
The useful first question is not “Do we remake the plate?” It is “What changed, and does the defect stay tied to the image?”

This table narrows the search; it does not prove the root cause. Several variables can create the same printed symptom, so change one condition at a time and keep the first bad sample.
Dirty print: start with dot support, then check press conditions
The Flexographic Technical Association notes that insufficient back exposure can leave small highlight dots tall and unsupported. Those dots may lean or fold on press, printing their shoulders as blobs near a vignette or fade edge. An incorrect minimum-dot setting can create a similar result.
But a sound plate can also print dirty. Ink drying too quickly on the highlight dots, excessive impression, the wrong anilox, or unstable ink condition can load the plate and close the same tones.
Before a remake, compare the printed defect with the plate under magnification and its QC strip. If the dots are malformed or missing, investigate plate making. If the plate is sound and the defect changes with speed, ink, anilox, or impression, investigate the press condition.
Floor printing: separate plate relief from impression
Ink in white space can come from a plate floor that is too high, contamination on the plate, or excessive impression pushing non-image areas into contact with the substrate.
Measure the finished plate relief and inspect the floor before adjusting the press. If relief and cleanliness are within the approved condition, reset to kiss impression and work forward. Changing impression without checking the plate can hide the symptom while leaving the cause unresolved.
Pinholing and mottled solids: treat the print package as a system
FTA troubleshooting guidance lists multiple pinholing causes: irregular or contaminated substrate, ink failing to form a continuous film, ink drying too fast, unsuitable anilox land or cell condition, and dirt on the impression cylinder. Miraclon likewise recommends confirming the correct anilox and checking whether it is clean and worn when solid density or pinholing appears.
That means “bad plate” and “bad ink” are both incomplete diagnoses. Record the plate surface, tape, anilox ID and measured condition, substrate, ink condition, speed, and impression used for the test. The combination—not one isolated component—produced the result.
What a useful defect report records
A photo labeled “dirty print” is not enough for the next rerun. A trade shop should keep:
- Where it happened: job, separation, image location, press, station, speed, and substrate.
- Plate condition: material and batch, relief, minimum dot or control-strip result, surface pattern, damage, and cleaning status.
- Press condition: anilox ID and measured condition, ink system and relevant viscosity or pH, tape, impression, and drying condition.
- The controlled test: what changed, one variable at a time, and whether the defect moved or disappeared.
- Disposition: plate remake, press correction, customer-approved deviation, owner, and sample evidence.
