Flexo plate thickness: common gauges, mounted buildup, and the job ticket

Flexo plate thickness is the total plate gauge—not relief depth or hardness. Learn the common gauges, how plate plus mounting tape must match the cylinder undercut, and why the approved buildup belongs on every job ticket.

Flexo plate thickness is the total caliper of the printing plate from its polyester backing to the top of the printing surface. It is also called plate gauge. It is not the same as relief depth, and it does not tell you the plate’s hardness.

That distinction matters because the press does not run the plate by itself. It runs a stack: cylinder or sleeve + mounting tape + plate. The approved stack has to reach the press’s intended pitch diameter. Change the plate gauge without changing the rest of the buildup and the job can print at the wrong impression, repeat, or register.

Common flexo plate thicknesses

Photopolymer plate suppliers offer several standard gauges. Common thin-plate options include:

A gauge is not a universal quality grade. DuPont, for example, lists different durometers, relief recommendations, and imaging characteristics at the same 0.045-inch and 0.067-inch gauges. The plate material and formulation determine those properties; thickness only describes the plate’s total caliper.

The right gauge is therefore the one specified for the press, cylinder or sleeve, mounting system, and print condition—not simply the thinnest or thickest plate available.

Plate plus tape must match the undercut

The cylinder undercut is the space reserved for the mounted plate system. The plate and mounting tape fill that space together.

3M lists flexographic mounting tapes for common 10, 15, and 20 mil applications (0.25, 0.38, and 0.50 mm), specifically to meet cylinder undercut or pitch-diameter requirements. The tape also changes print behavior: a compressible foam can absorb impression variation, while tape hardness is selected for process, combination, line, or solid work.

So a complete mounting specification is not “0.067 plate.” It is closer to:

  • plate family and gauge;
  • finished plate caliper after processing;
  • tape thickness and hardness;
  • cylinder or sleeve ID and undercut;
  • target repeat and distortion setting.

Substituting a different tape caliper or plate gauge without checking the full buildup can change impression and circumference enough to create gain, register movement, or a repeat mismatch.

Why thickness changes distortion

A flexo plate is flat when imaged and curved when mounted. The printing surface sits outside the cylinder and stretches as it wraps around that smaller radius. A thicker plate puts the image surface farther from the cylinder, so it requires a different distortion compensation than a thinner plate at the same repeat.

That is why a flexo plate distortion calculation needs both the plate gauge and the cylinder repeat. Reusing the artwork but changing from a 0.045-inch plate to a 0.067-inch plate without recalculating distortion can change the printed image length even when the gear and nominal repeat stay the same.

Plate-thickness consistency matters too. The Flexographic Technical Association recommends measuring the original raw material gauge and controlling the finished plate against it. A plate that processes thicker in one area than another creates uneven impression before the press operator makes a single adjustment.

Why the buildup belongs on the job ticket

For a trade shop, plate thickness is not only a material choice. It is a rerun specification.

  • Prepress needs the gauge to calculate distortion and build the correct output.
  • The plate room needs the plate family, target finished caliper, and processing condition.
  • Mounting and press need the matching tape, cylinder or sleeve, and undercut.
  • Estimating and billing need the actual plate material and gauge when they affect cost or the customer’s rate.

If those fields live in an operator’s memory, a reorder can reopen the same artwork and still produce a different plate.
